Example: steel wheel for a freight car has 3 basic functions. To support weight of car and cargo. Freight car wheels are produced by either casting or rotary forging. They"re subject to complex conditions of dynamic thermal+mechanical stresses. Safety of the wheels not going off track. Investigate alloying elements to improve strength and corrosion resistance. Investigate alternatives to sand casting to avoid porosity and surface imperfections. Investigate heat treatment, particularly flame-hardening or hard-facing to crucial surfaces to avoid through-hardening and resulting embrittlement. Tensile, impact, hardness, and corrosion testing of specimens from the new castings. In situ testing of actual wheels under controlled conditions. Life cycle testing to determine points and modes of failure. Cast analysis of old vs. new designs to determine increase/decrease in material.
